
Antalis has created a three-part chocolate egg mailer to demonstrate its recently launched Premium Packaging service. Developed entirely in-house, the direct mail project combines a moulded pulp egg box, a Keaykolour Lipstick 300gsm presentation carton and a lightweight E-flute e-commerce mailing box. The concept is designed to protect a fragile product through the postal network while offering a considered unboxing experience and avoiding unnecessary materials. It also illustrates how structural design, material selection, production and fulfilment can be coordinated within a single packaging programme.
Three Components With Clear Roles
Sending a chocolate egg through the post offered a practical test for premium packaging. The format had to withstand transit, reflect a customer’s brand values and remain suitable for manufacture, assembly and recycling, while giving recipients an engaging opening experience.
The egg sits in a custom-designed moulded pulp insert chosen for its shock-absorption properties. An integrated locking closure keeps the product in place during transit. The insert is recyclable and biodegradable, supplying protective performance without relying on conventional plastic protective formats.
That insert is placed inside a bespoke presentation carton made from Antalis’ Keaykolour Lipstick 300gsm board. Curved profiles, layered structural folds and a glue-free locking design create the carton’s form, showing how cutting and folding can replace adhesives while retaining a polished presentation.

Glue Free Presentation Design
The presentation carton was printed digitally on an HP Indigo 1200 Digital Press and precision cut with a Kongsberg X24 Digital Cutter. Its graphics use a single-colour print process, with white graphics printed directly onto the coloured board. This approach creates a tactile finish while leaving ample space for branding.
For brands assessing premium formats, the project demonstrates that visual impact does not necessarily require a more complex print palette. Here, material colour, structural folds and white graphics work together to make the presentation pack distinctive while keeping the production concept focused.
The outer layer is a bespoke e-commerce mailing box manufactured from lightweight E-flute board. Built around the presentation pack’s dimensions, it removes the need for void fill and includes a peel-and-seal closure and tear-strip. These features are intended to support quick fulfilment as well as a straightforward opening process for the recipient.
Materials With Circular Considerations
Sustainability informed the selection and engineering of each component. The moulded pulp insert is recyclable and biodegradable, while the Keaykolour board is FSC® certified and carries an Antalis Green Star rating of 3. The outer E-flute carton is made from sustainably sourced fibre and is fully recyclable.

By assigning each packaging element a defined function, Antalis has sought to minimise material use across the mailer. The made-to-measure outer carton also removes a separate void-fill requirement, a design decision that can reduce the amount of packaging moving through distribution networks.
The project places recyclability and biodegradability alongside brand presentation and product protection, rather than treating these considerations as separate requirements. It is a useful example of how fibre-based formats and structural design can be brought together for a fragile, premium product.
